Selling big and bulky products online is a completely different game.
Most fulfillment advice out there is written for brands shipping small parcels, apparel, supplements, beauty products. But if you’re selling patio furniture, gym equipment, large appliances, or oversized outdoor gear, the rules change entirely.
The margins are tighter, the handling is more complex, and the cost of a mistake is significantly higher. One damaged shipment on a $400 product doesn’t just hurt your bottom line, it destroys your customer experience and your reviews. Here’s what big and bulky brands need to get right when it comes to fulfillment.
1. Not All 3PLs Are Built for Bulky
This is the first thing brands get wrong. Most 3PLs are optimized for small parcel shipping. Their warehouse layouts, staffing, and carrier relationships are all built around boxes that weigh under 30 lbs. When you bring in oversized inventory, you become the exception, and exceptions cost you. Before signing with any fulfillment partner, ask specifically how they handle big and bulky SKUs. Do they have the equipment? The dock space? The carrier relationships for freight and LTL shipping? If they hesitate, that’s your answer.
2. Packaging Is Everything
With small products, bad packaging is an inconvenience. With big and bulky products, it’s a disaster. Oversized items are more likely to shift during transit, get stacked under heavier freight, or get dropped during handling. Your packaging needs to account for all of that. Think beyond the standard box:
- Double-wall corrugated for anything heavy or fragile
- Corner protectors and internal bracing for rigid items
- Stretch wrap for palletized shipments
- Clear labeling on every side, especially “This Side Up” and “Fragile” where applicable
The goal is for your product to survive the worst possible transit scenario, not the average one.
3. Understand Your Dimensional Weight
Carriers don’t just charge by actual weight for big and bulky items, they charge by dimensional weight (DIM weight), and for oversized products, this number is almost always higher than the actual weight. If you’re not accounting for DIM weight in your pricing and margins, you’re losing money on every single shipment without realizing it.
Work with your 3PL to calculate the DIM weight of every SKU upfront. Factor it into your product pricing, your shipping rates, and your customer-facing delivery fees. Surprises here are expensive.
4. LTL and Freight Shipping Are Not Optional
For truly oversized items, think anything over 150 lbs or longer than 108 inches, standard parcel carriers won’t cut it. You’re looking at LTL (Less Than Truckload) or full freight shipping. This changes everything about your fulfillment operation:
- Longer transit times to communicate to customers
- Different claims processes when damage occurs
- Liftgate requirements for residential deliveries
- White glove delivery options for high-value items
A good 3PL will have established freight carrier relationships and know how to navigate this for you. If your current fulfillment partner is trying to ship your oversized items via UPS Ground, it’s time to have a conversation.
5. Returns Are a Bigger Deal Than You Think
Returns are painful for any ecommerce brand. For big and bulky brands, they’re a logistical headache that can wipe out your margins entirely. A returned piece of gym equipment or a large piece of furniture needs to be:
- Inspected for damage on arrival
- Repackaged properly if it’s going back into sellable inventory
- Disposed of or liquidated if it’s not
Most 3PLs don’t have a clear process for this. Before you sign, understand exactly what happens when an oversized item comes back. Who inspects it? How long does it sit? What are the fees?
Getting this wrong means paying twice, once to ship it out, once to deal with it coming back.
6. Warehouse Location Matters More for Bulky Items
Shipping a small parcel across the country costs a few dollars more than shipping it regionally. Shipping a large, heavy item across the country can cost significantly more, and those costs add up fast.
For big and bulky brands, warehouse proximity to your customer base isn’t a nice-to-have. It’s a margin decision.
If the majority of your customers are in Ontario and Quebec, you want a fulfillment partner based in that corridor, not one shipping your products from a warehouse in Calgary or Vancouver.
